Working With ABS Plastic

Well I just got a plastic "Bud Box" (model #CU-1947), an ABS plastic enclosure, and I was surprised at the apparent quality and ruggedness of the box, considering it was only $5.80. Anyway, I want to bore a 1.5" hole theough it, and I'm wondering if a hole saw will work ok?

Has anyone ever done this?

Hole saws are fine, just make sure the part you are working on is supported enough. If the holesaw grabs, you dont want your hand to be on the box as it starts to spin suddenly at 1k RPM.

If you need your hole to be pretty, start undersized and file out to 1.5" The holesaws can make nasty edges, especially if its a handheld drill, and can add a surprising amount to the diameter of the hole. A 1-3/8" hole saw would probably get you a 1.5" hole, or close to it.

You must use very sharp tools when cutting any plastic - a worn holesaw will melt its way through.

I know I've melted CPVC sheet a little bit with a hole saw...I think I went too slow with it. In that case it didn't matter too much because I was interested in the cut-out pieces, which I then cleaned up with a lathe.

In this case the holes will be in a box, which wont fit on the lathe, so hopefully it'll cut reasonably cleanly.

you can use water as a coolant / lubricant when machining plastic. A simple squeezy bottle with a small nozzle does the trick.

you can use a flycutter instead of a hole saw, if you want lower temperature on thin plastics.

Hmmm I've never used a flycutter. You mean just chuck it into a drill press? And adjust the position of the bit for the hole size needed? Is that how you'd do it?

BTW the reason I'm asking about working with ABS is because of this: Link2

I don't know if you saw that post. Anyway, I was going to put the multiplier in one of those ABS enclosures (made by Bud, Hammond and others), and then the transformer idea occured to me.

I got a Bud #CU-1947 enclosure for $5.80, and I was really surprised to see how sturdy and precision made it was. The box is 0.125" thick, the lid is 0.1" thick, and they fit together perfectly.

Yes, you can control the heat better than a continuous chewing of the round hole saw type. With a flycutter you can lower the speed of the drill press, and slowly lower the spindle. But dont go too slowly, obviously. This makes the edge quality superb if you do it right.

And yes ive seen your previous thread... thats why i suggested this method.
