I've made my own secondary to good effect. I used high quality copper wire from a MOT and might have reached about 400 turns at most. The turns ratio definately isn't the issue, bus as other members have pointed out it's insulation.

I use regular clear plastic tape about 5 layers per layer of coil, and wind them from the top to bottom with a single strand going up again when I reach the bottom. This way the voltage is evenly distributed throughout the coil, and doesen't spike at the ends. Just remember to insulate this runner strand some extra, or else the effort will be in vane.

I've never used oil or the like to secure the coils, I just wrap them very hard with tape, first regular, then electrical. And of course I try to wind them as hard as I dare without snapping the wire so there's very little air in them.

I wind my coils a little smaller each layer not so much for capacitance problems, but to give some clearence to the core as the voltage increases. At 15Kv (estimated) the core is surprisingly conductive, as I had the misfortune of finding out in my first attempt.

Another thing that's beneficial with winding your own scondaries is that you can vary and/or eliminate the airgap in them. I found that my low freq ZVS circuit worked much more in harmony with the core without the airgap. Not any higher voltage, but DAMN the sparks became hot!

what is an air gap?

I use one strip of red paging tape for each layer and then put it in oil i have a rig setup so i can wind it on a drill, so winding is easy. I am trying to get the right mix of voltage and current but i might get some 30 gage wire and wind that for some really high voltage. cheesey

From what I've read, the gap can be anywhere in the ferrite, even distributed throughout the core. Having two plain old equal size U cores with a spacer is just the easiest thing to do, I suppose, which results in two gaps.

i wound another secondary with only about 120 turns, the arc it like a flame and it draws to about 2 inches. i was melting glass with it. amazed
