i am using a flyback core that is 2 1/2'' tall and 1 1/2'' wide the diameter is about 1/2''. could i make a secondary that would provide sufficient voltage

5kV shouldn't be too hard, but I don't know about the high current part. Most flybacks are rated for 30kV at 1mA output, so I wouldn't ask for more than 6mA.
One time I made a HF HV transformer with only about 200 turns on the secondary, with the primary fed about 70 volts across a half-bridge, and the arc was very hot, but not flaming, so it wasn't too high. It was red and very steady as I drew it out. I think the voltage was much lower than 5kV, though. I didn't have time to take measurements before both leads flashed over to the core with a big BANG!

i couldn't wait to get some 30 gage wire so i found a tube and warped 26 gage wire for very poor guess of maybe 350 turns i hooked it up to my ZVS driver and drew an arc about 1 inch. it is supper hot and turns thick nails red in seconds. i will wrap it again with thiner wirer and more turns. thanks

from what distance did the arc initiate ? remember other factors contribute to output voltage then just the turns rate...also, you may increase the turns, then find you have more voltage but less current out due too high output impedance.
