I own a small neon company, and just recently discovered Tesla coils, and also just realized I have a huge stack of non-GFI transformers. I am working on designing my first coil, and Im lookin at all the plans and ideas.

I have a neon plant, and I can make neon units. Would It be a good idea to use a very small neon unit for a spark gap? or does the gap need to be open air?

A neon tube will not work as a spark gap, the spark gap is acting as a switch and can't be inside a gas filed tube.

I would think it would be possible but the tube should probably be at least atmospheric pressure to help quench the arc. You should use really heavy (probably solid) electrodes because they heat up from the arc. I don't know how you would deal with the expansion of the metal though because it might break the glass.

the metal in the electrodes is designed to be properly "burned in". When I make a neon unit, i suck most of the air out, leaving enough of a medium for the arc to travel through, and run about 500ma at 15kv to heat the unit up to 500 degrees F. I do that so the glass expands and releases any impurities stuck on the surface of the glass. The electrodes get red hot, and sustain the temp for 1min.

the metal expansion and heat should not be a problem.

Im really trying to understand how all this stuff works so when I build it, It comes out right. I see alot talk about Vaccuum tubes when I look up high voltage. I have a vaccuum pump, so Im trying to make the best of what I have to work with.

I am planning on running multiple transformers on this setup. I tested 3 of them today for compatability, and it worked out well. So I have a 12kv 90ma setup so far.
