Here are some of my results on building a flyback secondary. 0.4mm CuEm wire/7layers/400turns, Green House foil as insulator and a BIG ferrite core.

Oh, nice! :)

i did wonder if one could wind a secondary using thin mylar from a capacitor as insulation?

Shapelock does also work but isn't a brilliant insulator.

Somewhere in 4HV, as I remember, are details from a German experimenter who had but 100t. on his secondary, and produced quite creditable sparks, to the surprise of many.

The term flyback transformer is perhaps a misnomer, since it is really more of a choke, a disruptive dV/dT device rather than the turns ratio affair of the true transformer.

It is not uncommon in GM counter designs to find the tube HT generated across a small single-winding choke, which is quite satisfactory when only a few tens of uA are required.

Clear packing tape worked for me. Two layers of tape between layers of winding. Something like 20 layers of winding with a spark output of about 2cm from a ZVS driver. Sealed the ends with hot glue and it holds up great.

Yours looks great! Really good contruction.

a vacuum pump is handy if you want reliability- otherwise air can form corona which eats the insulation for breakfast.

a modified bicycle pump can be enough though.

Back in ancient times, I did something like this. I had maybe 500 turns of 28AWG on a large and old core. I ran a ZVS driver from about 90v from a modified MOT (had two MOT primaries on it to provide isolation). Here is what I got:

Nice flyback. I did 200 turns on min and used nothing but paper for insulation (oil dunked it) and it runs fine :) Just like pole pigs, I used paper soaked in mineral oil :D

@Conundrum I have a refrigerator compressor that I can use, but I don't plan to use this flyback that often so the risk to loose the insulation is small.

@cjk2 those sure are some monster sparks. Interesting ZVS primary winding, can you provide more details?

@Killa-X sounds like an easy way. Could you post a few pictures?
