I have tried(and tested) with 5 turns conical primary (6" diameter 0.3" spacing) ..... wouldnt I strain the IGBTs if I where to go 5 turns also with 0.3" spacing FLAT pancake primary?

I use a .125 spacing flat primary on my DR and it works great, even when pumping out 4 footers. I originally had a helical primary and it flashed over a lot In my opinion the flat primary is the way to go.

ok... will do some simulation later as to w/c (conical or flat) has more inductance... if flat has lesser, then adding more turns will do...
