Oh, you have one of *those* variac types. The sounds you hear from the brush moving is quite normal, its just the brushes skipping over the gaps between the windings. It should be all good. Breaker tripping is also normal for these larger variacs, i suggest getting a proper 240V 30A line installed .

It would apear that you should put both "hot" 120V sources on pins 1 and 5. Then your center tap is your new "hot" and pin 2 is your other hot. I would also ground the case, of course after checking for obscene voltages on the case.
