Im building SSTC based on Steves minisstc but with full bridge of irfp460 fets. I already made one secondary, 110mm x 300mm winding, 900 turns of 0.315mm wire. I know that people have used secondaries about this size and they work BUT if i make something like 500mm or even 600mm winding (1500-1800 turns), would it be any better? And about power levels.. sooner or later i will beat the sh*t out of those 460s (will rise the power until overcurrent causes failure and then back down few hundred watts with new fets)

I doubt that there is ANY frequency that will not give 'problems' No matter what the size/power/frequency you will probably try to squeeze longer arcs until POOF! ;)
I'd say it's really a case of what former and topload and wire you have/(can get easily) and how much storage space you have. For example, my 75 kHz coil is 4 ft high x 2.5 ft wide ... not easily stored in a small home.
The size is usually determined by the power, high power with a small coil will cause flashover to guard-rail, primary, any delicate things nearby. low power with a large coil will look un-impressive, even if the arc is a little longer than with a small coil.
If you are not getting flashover with your present coil then I doubt that a larger coil is worth it.

I know these are tricky to do. I just wondering if there is some magical limit like "it wont operate over 700kHz because of..." And i dont mean that it should work without careful tuning for wanted freq (GDT and gate drive)
My coil will be around 300kHz depending topload.
BTW:
Have anyone tried topload made out of single round piece of flat sheet metal? Like this one: (should i make it ready or just get toroid)

I have tried a round pice of flat metal on my coil. But I didnt put only one, I put a pin on the center of 4 pieces of round metal with a 4mm gap between it. And a Breakout point on the top. Like your photo, but with 3 discs. It works good, and if I put a 4cm breakout point, it didnt get corona at disc borders. But I dont know if its better than convetional toroid :P
