I havent really seen this talked about much on the forums, and I have been pondering it a lot lately, ever since I was in the printing department at uni getting something binded and I noticed they where offering 3d printing at a good price.
Im starting to make up some pancake primary coil forms possibly helical aswell, my plan is to make them easily scalable for any diameter of copper tubing or number of turns etc.
Can anybody offer any input into what I should incorporate into the design, mounting styles etc, anything you would like as part of the design that mite make life easier in some respect.

I think having printable primary forms is somewhat nicer then working with acrylic or cutting boards (at least given what I have directly available)

Ill post up files and some photos when its looking noice!

You need to be careful with what materials you are using to print with. We had some prototypes of something similar made with a 3D printer and found that most of the "colored" plastics had a carbon based pigment added to them for the color which of course is conductive.

Just review the actual printed material being used and also make sure the pigment they add isn't carbon based - they don't tell you that when they list material properties for the plastic.

Laser-cut acrylic is a popular choice. It's somewhat cheaper than full-on 3D printing.

For a really bigass coil, I'd use G10 or Tufnol cut by water jet. Either one has considerably higher mechanical strength and melting point than acrylic, or any 3D printable plastic, but they're not well suited to laser cutting.

I used paint to generate the pattern and finished it by hand. if you have Corel draw or adobe illustrator you can generate the .eps files for a outfit like this

I used them to cut parts for my robot and it came out fine and affordable.

How right you are! I must have missed that.
Of course, you can always do an extrusion of a 2D vector file on a 3D printer!!! tongue

those are polycarbonate and I maid a template in Microsoft paint then I made a aluminum template from a print. with the template I transferred it to the poly sheet and used a band saw and sander to refine the outline. then I cleaned it up with a file. if you are adapt with machine tools like a mill might be able to make It easier. After the shapes are done I stager the holes for the wire by a division of the supports. so if the spacing between each turn is .5 in. and I have 5 supports I move the hole .1in up every support. I have made tapered windings before but a convex shape is the most complex to date. I have had acrylic laser cut before but you need the .eps file to send to the laser cutter certainly the sky is the limit. I don't know if my primary has better coupling for the hold off or not it just seemed to be the shape for field shaping and it was also done for looks to as you can see.
