Hi all. Well I finally bit the bullet and replaced the )(*!)($)!(ing thing. £49 from Lucas. Turns out that they had one all along but because it wasn't a direct replacement the computer said "Nyet!".
Had a look, and the old one has a really obvious burn mark on the middle about halfway down, suggesting an internal short. Well now I know, explains at least some of the intermittent problems it was having yet it passed all the tests fine.
Can anyone think of creative things to do with the old one? I am going to drain the acid as this is worth saving due to the full charge, also it is handy for making aqua regia etc. The small amount of lead in there isn't likely to be an issue for this, as most circuit boards etc contain lead anyway.

I don't know about the newer Lucas lead-acid batteries but the old ones were 'famous' for open-circuit lead inter-cell connections, your fault sounds similar.
I would just send the battery for re-cycling but you could (after putting on your safety goggles)
- drain the acid - cut the top off - remove the lead and lead oxide plates and melt the lead out - clean then case then use it for for six series flat plate capacitors under oil - seek treatment for acid burns and lead poisoning

I remember when the battery in my old car died. After getting a push start I drove it to the local car parts shop. He didn't have the exact replacement either, but we managed to fit a Fiat Panda battery in the compartment.
The replacement battery outlived the car, which was scrapped a few years later following an expensive MOT failure.
This year I bought another car, and when I went to pick it up, I couldn't drive it away because the battery was flat. Now the battery is fine, but the handbrake hardly works. That damn $CAR_PART.
