Tesla coil secondaries are tough!

Its just unbelievable what kind of abuse these things can handle. Couple days ago i put together my very first SGTC. About 5 years ago i managed to burn it pretty well with way too high coupling and bad tuning which resulted shorted turns and carbon tracks under the windings. Back then i just unwound the lower part of the coil, ground all carbonized stuff away and rewound. When repair was done it was left sitting in corner for almost 5 years.

What i didnt know was the fact that those under winding carbonized spots went all the way up to middle section although rest of the coil looked ok.

When i powered this secondary couple days ago i had almost instantly some turn-to-turn arcing and after that massive lump of red hot shorted turns.

Needless to say i was sort of frustrated to see that happening again. I simply unwound all charred turns, then scraped visible carbonized plastic away, twisted wire ends together and pressed this twisted knot against the former to make it somewhat flush with the surface. I didnt even scrape wire ends to bare copper before twisting. I had to do this repair twice on two different spots.



It worked like new.

Wow nice! I assume the coil is laquered because if not it would have been a nightmare to remove a section without the entire thing unwinding. What gauge is that btw?

I'm going to wind my first DIY secondary some time next week when my wire arrives.. both excited to start it and not looking forward to it at the same time, haha. Hand winding 20" on a 4" form w/ 30ga is going to be an experience. I bought my current SGTC's (tiny) secondary already wound, haha.

Yep it is coated with polyurethane. But these repairs are fully uncoated :p

Wire was 0.50mm diameter which is about AWG24

Depends on your point of view, I have seen several little secondaries deformed from heat, after longer runs in small low power sstcs/vttcs :p I face the problem of overheating secondaries all the time, in continuous-oscillation coils (VTTC, SSTC)...

Urgh, i remember when my secondary was wound. first time, wire broke half way through. second time, i saw it wasn't good enough. third time, after a few runs, I noticed that along with gaps and crosses despite the poly, was a break in the wire. Fourth time... ??? I'll know in the summer.

I didnt have current meter but judging from variac vibration the current draw was less than 10amps/phase

Maybe 5-6kVA?
