Could you elaborate on this? I too have a Mazzilli driver built exactly to-spec, but which hardly functions at all.

If you pull the core apart by removing the metal clip that holds the two U sections together. There should be some small thing piece of plastic in the place where the core meets. If there is no gap, put a couple pieces of thick paper in the gap and put the metal clamp back on. This allows the flyback to operate properly.

I see. The air gap appears to be in place on my FBT, since there is a little piece of plastic separating the two halves.

Could voltage sag on the power source be a problem? My 12V battery sags to about 6V when I turn the system on. My ZVS runs, but at about 1/10th of the expected power.

It looks like you are using thread wound resistors these might cause something bad in the circuit due to their inductance that could make oscillations or other things in worst case. I would have used resistors made from carbon instead since they act better for this and are also recommended for this schematic. The powerline to the gates should also be isolated from the powerline to the coil but it might work well anyway.

Dont know if this might be the reason for some or all of the problems but it might perhaps be worth trying to change if nothing else works.

Sorry about the late reply, I've been having some computer issues recently.

The heat sinks are not contacting anything (including each other) other than the backs of their respective 'FETs. The diodes are connected as shown in the diagram, the primary turns are insulated (and all in the same direction, of course tongue ), and the core is gapped. The resistors are not wire-wound, and the inductor has a ferrite core.

As well as the previous suggestions, I'll try redoing it on perf-board. It will certainly make the soldering easier...
