I think that the reason that the flyback heats less with better filtering is because there are less AC winding losses and core losses. A lot of flybacks I've seen use a single strand of thick wire for the primary. When the flyback is operated in the discontinuous mode (and the operating mode can be hard to control), there will usually be high AC winding losses. I recommend replacing the singe-strand wire with Litz wire or thick copper foil / strip.

The filter inductor looks very nice; it looks a LOT better than a lot of DIY toroid inductors I've seen. Do you happen to have its dimensions (outer diameter, inner diameter, height)? I would like to see the characteristics of this inductor.

Replaced the two filtercaps with one bigger 50V 10000uF cap and also added the second secondary of the transformer to double the voltage. Now the 400V cap heats up even faster. Gotta find/do a replacement for it too.

The toroid was ripped from a dead PC PSU and re-wound with a wire from another toroid from the same PSU. Seems to be a white one, painted in yellow. I got there either 31 or 32 turns. The inner diameter is 13,5mm, outer diameter 23,5mm and height 9,5mm.

Zee; I just watched the video, and that is amazing. The pop sound it makes when the arc forms and extinguishes is awesome :)

Overkill is not possible with hv. Also I can't watch you video (also murmurs something about windows media player).

Been a while since I touched that thing. Updated caps and doubled the voltage at one point.
