Interesting. I also recall that the best way to stop 3055's blowing up is to put a 0.047 to 0.01uF capacitor from collector to emitter, this "absorbs most of the spikes". This is for ignition coil duty however.
Also might be worth putting in a thermal avalanche protector, in the form of a 70C battery cutout on the heatsink connected between the +V and base drive. Should at least stop the transistor frying thermally though.
Might also be worth using the same technique as an overcurrent protection system, small ceramic resistor clamped over the cutout so if it exceeds some sensible limit (excessive current draw) the system shuts down. -A
