Well, if there are limits, I'm sure you'll find them first The only one I can think of is "Less Than One Primary Turn", but I don't imagine that being a problem even at 50kVA. There are the usual ones like "Wallet Size", "Backyard Size" and "Sanity" but most of us broke those a while back
Can you explain what you did to the power bus to stop the flashovers, and do you know what caused them?

How much power are you running for the 9 foot arcs? Seems like 10kW is a lot of power for only 9 foot arcs. But then again, it is proportional to duty cycle. You can run very low duty cycles and get big arcs from relatively low power levels.
Also, how are you planning on quantifying that your DRSSTC is putting out 48kW? Are you going by input power alone, or actually measuring power (rms) running through your bridge circuit?

When you say it's a 48kW coil: Is that just because you have a 200A 240V feed at the venue, and 200*240= 48000? You won't have unity power factor, in my experience the power factor of a single phase rectifier is 0.6 to 0.8, so you really only have 28 to 38kW available to make sparks. If you like big numbers, you can still call it a 48kVA coil.
I know it sounds like I'm being pedantic, but if you're going to build something this big, you need to understand all of these details clearly. It could make the difference between meeting your 25ft goal or missing it. Whatever, it's still a sh load of power!
