Where did this spark come from? I can not see where it comes out of the secondary...
I can not see either… It looks it just materialized without any fixed origin. It also burned a track into the plastic.

I have played with insulations between primary and secondary but my result was that the distance with air is nearly as good as the same distance between prim/sec made of plastic or something like that
Most people do not realize that the air is the best insulator you can get (except vacuum or some crazy halogenated gasses). The resistance of air is much higher than any of the plastics or ceramics you can get. The problem is with breakthrough voltage - here the air is not very good. I see an ideal insulation composed as a combination of layers of air and plastic (mainly PP). It is also a reason I would always recommend never to wind the primary straight on the isolation of secondary and leave an air gap. Otherwise it is like to connect those two windings with a resistor…

I think less coupling is the only way that will prevent you for flashovers.
Yeah, you are probably right…Only solution would be to put the whole primary into oil bath. But my technological and material background is too limited for such action so the primary has to go down. I’ll try more air-PP-air layers anyway…

Yay, sparks look great I'm also impressed by the reliability benefits of this new mode that Marko or someone called "Class-TVS"...
As for your flashover problems, you might be interested to read about the similar problems I had with my Mjollnir DRSSTC. Plastic insulation actually made them worse:
