I think most of the weight is in the spacers with methanol/air channels, anodized aluminium is not nearly light enough for something which is probably going to take up 10s of % of the total volume (which is why I suggested closed cell polyethylene foam, chemically compatible and light).
With the standard materials you won't be able to assemble your own stack without spending a lot of money, I don't see it happening under 3K. Even the square meter prices I've seen in literature for the electrodes and membranes are in that range ... even Chinese knockoffs of membranes are >300$ per m2.
yep, im seeing the same $ expenditures, right now im going to start a new thread on the physics of propellers, i noticed years ago when the AR drone was released, that it has a non-linear pitch, its very steep at the root, very shallow at the tip, i wonder if theyre trying to increase the 80-20% to a 60-40% thrust per chord thus reducing the energy at the tip of a wider prop... yet still getting the same thrust at less energy.

Any chance you could download the TSPs linked the NASA article and email them to a commie European which isn't allowed to download them?
The Fuelcellstore does mention that steel cloth is usable in alkaline fuel cells. So if the PVDA/PSSA membrane is relatively cheap/simple to make, that really only leaves the anode catalyst as hard to make and/or expensive ... unless nickel-chromium-oxide nanopowder works.
