I have completed >85% of my largest TC. The last component finished was the HUGE toroid (which unfortunately, has been years ago!)--after nearly a dozen toriods (the first few sagging after a good while) this one, built to be extreamly smooth AND mainly not to sag---ever, seems to be working perfectly (in this mechanical aspect) It's never bee fired up. It's 'heavy'...a two-man moving job!

To the main topic:
I made sure, in my first few toroids that they were constructed such that toroid had DC continuity over it's entire surface. Some of my later one did NOT, but seemed to work even better--probably since eacch successive one was larger! This one is extremely smooth (metallic tape segments), but I did not bother with obtaining DC continuity over the entire surface, like I did on most. I had heard that the main reason DC continuity is not needed is because at the high frequencies during use, it is irrelevant as the capacitance is so small. This seems to be the case in my earlier experiences. Is it anyone's opinion that it was a mistake ignoring DC continuity on this beast?

I don't have experience with any coils of that magnitude, so this is all speculation.

Years ago I foolishly made a toroid out of very thin metallized film tape, and the metallic layer was instantly obliterated upon first light, much like using a CD as a breakout point. But if the tape you're using has a thick metal foil layer, then you probably shouldn't have any issues with sparking (between foil segments, if it occurs) and huge streamers eroding the surface. With a breakout point extending beyond the toroid any sparking issues or erosion should be reduced (if the surface is smooth enough).

Depending on your toroid construction, it may be possibly to bolt a large metal platter or tray in the middle as a quick way to get better contact with the tape segments. A steel object may heat up, especially at 10kVA.
